Poly vs. Bubble vs. Paper Mailers: Which Should You Ship With?

Every order you ship starts with the same decision: what goes around the product? For most e-commerce sellers the answer is one of three envelopes - a flat poly mailer, a padded bubble mailer, or a paper mailer. They solve different problems at very different unit costs, and picking the wrong one either damages product or burns margin on protection you didn't need.

The 30-second answer

• Soft, unbreakable goods (apparel, textiles, printed goods): flat poly mailer. Cheapest per unit, lightest, most compact.
• Fragile-ish goods (electronics accessories, cosmetics, jewelry, media): bubble mailer. Built-in cushioning without a box.
• Brand-forward shipping or a paper unboxing: paper mailer. Honeycomb-padded kraft protects with an all-paper look and feel.

Cost per unit: what each type actually runs

Indicative ranges from our wholesale line sheet (list price down to truckload volume):

• Poly mailers: from about $0.03 each for a 6x9 up to about $0.06 for the 10x13 workhorse at list, roughly 20% less at truckload volume. A 10x13 in 2.5 mil film weighs under an ounce and adds essentially nothing to postage.
• Bubble mailers: from about $0.12 for a #000 to about $0.23 for a #2 at list, roughly 20% less at truckload (a #2 runs about $0.19). You're paying for the laminated bubble layer - still far cheaper than a box plus void fill plus tape plus labor.
• Paper mailers: ~$0.11 down to ~$0.094/unit for honeycomb-padded kraft. Sits between poly and bubble on protection, with a paper look and feel.

The factor sellers forget: dimensional weight

Carriers price on the greater of actual and dimensional weight. Mailers hug the product, so they nearly always beat a box on dim weight - often by enough to drop a package into a cheaper service tier. If you currently box items that would survive in a padded mailer, the packaging saving is the small win; the postage saving is the big one. Protection: matching the mailer to the product

Ask two questions. Can the item survive a 3-foot drop onto concrete bare? If yes, flat poly. If no - would it survive wrapped in a quarter inch of cushioning? If yes, bubble mailer or padded paper mailer. If no, you need a box. Most sellers over-protect: shipping t-shirts in bubble mailers wastes about $0.17 a unit, which at 5,000 orders a month is roughly $10,000 a year.

Materials and marketplace rules

Poly mailers are plastic film and paper mailers are paper, and how easily either is disposed of depends on the exact construction and your customers' local programs - if recyclability matters to your brand, ask for the specific product's spec sheet before making claims to customers.
