Ask most operators what packaging costs them per order and they quote the mailer price. The real number is usually two to four times that. Here's the full stack, and where the savings actually live.

The real per-order stack

Component Typical range per order
Mailer or box $0.04 – $0.60
Tape / seal $0.01 – $0.05
Void fill or protection $0.00 – $0.35
Label + insert $0.02 – $0.10
Pack labor (30–60 seconds) $0.15 – $0.40
Dimensional weight penalty (wrong-size packaging) $0.00 – $2.00+

Lever 1: buy at the right tier

The difference between buying mailers by the case and by the pallet is routinely 15–20% per unit. If you ship more than ~5,000 orders a month, case pricing is a tax. Tier pricing is published on our line sheet — compare it against your last invoice.

Lever 2: kill dimensional weight

Carriers bill the greater of actual and dimensional weight. A soft-goods order shipped in a box instead of a poly mailer can cost $1–2 more in postage — every order. If it doesn't need crush protection, it belongs in a mailer.

Lever 3: standardize

Fewer SKUs means deeper price tiers on the ones you keep, fewer picking errors, and less dead inventory. For 3PLs, one standardized packaging account billed across clients beats ten client-supplied assortments — margin on the packaging line included. More on that in our 3PL packaging guide.

What not to cut

Film thickness on rough parcel networks, and print quality on the one branded touchpoint your customer physically holds. A burst mailer costs a reship plus a support ticket — far more than the half-cent you saved.
